repeated failure ( every couple weeks) of my TCO and or Hi-limit fuses.  started about month ago. 

seems to be a not so common problem and looking for solutions.

blew out vent lines ; not kinked.

is there another cycling sensor in line that should be replaced w/ the TCO & hi-lo?

There is a service pointer on this problem.Maybe someone can let you know about it.

why would this start occurring when unit is 5 yrs old?

Looks like you need a burner scoop, burner funnel and new thermal cutout and hi limit, does not say why, Does mean there was a problem though.

From the look of the pictures the hi limit and thermal cutout are being relocated on the new funnel.

yes, seem to be moving off of directly over the flame. need to check

Had one of these yesterday, probably the fifth or sixth time seeing one.

I never saw anything different about the burner scoops on the first two so all I do now is drill a hole in the burner can and rotate it as stated in the Service Pointer.  Install new hi-limits(both).

And I check and clean the venting(a fair amount of lint yesterday).  Also there was a piece of solid pink foam insulation from the house being resided at the vent outlet flapper.  It did not take up the entire space but possibly enough to impede airflow and open the hi-limit along with the lint in the vent.  And cut off the cross members behind the flappers at the outlet.  All they do is catch lint. 

I am a strong believer in any time the hi-limit on the burner/element can is open there is a reason for it. 

Lint screen had a little bit of build up on it and cleaned that also.
